One pallet, one full loop

Here's the whole journey in order. Think of it as a flow: each stage catches the pallets the previous stage couldn't send back out, so material keeps falling to its best remaining use.

Step 1 — Collection

The loop starts at your loading dock. Pallets come to the yard three ways: you sell us sound cores, we run a scheduled removal & retrieval route so empties never pile up, or you drop off at will-call. Either way our logistics crew consolidates loads to keep truck miles — and their emissions — as low as possible.

Step 2 — Inspection & sort

Every pallet is triaged by hand. Sorters check the stringers and deck boards for cracks and breaks, confirm the footprint against the size chart, look for the ISPM-15 heat-treatment stamp when it matters, and pull anything contaminated. The result is a grade — see grades explained — and a destination. Strong, clean pallets skip the rest of the loop and head straight back to resale stock.

Step 3 — Repair (board & stringer replacement)

Most pallets that fail inspection fail for a small, fixable reason: one cracked deck board, a split stringer, a lead board that took a forklift hit. At the repair bench those components are pried out and replaced with sound salvaged lumber, the unit is re-nailed to spec, and it re-enters the grading line. Repair is the quiet workhorse of circularity — it turns a “waste” pallet back into an asset for a fraction of a new one's wood and cost.

Step 4 — Remanufacture (combo pallets)

When a pallet is too far gone to repair as-is, it isn't the end — it's a parts donor. Good boards and stringers are harvested and combined with parts from other retired pallets into a combo (remanufactured) pallet: a sound, consistent unit built almost entirely from wood that already existed. Combos are the most cost-effective, deeply circular product in the yard.

Step 5 — Grind to mulch or biomass

Only the wood that can't serve as a board or stringer reaches the grinder — and even that gets a second life. During grinding, metal (nails and plates) is magnetically separated for scrap, and the clean wood fiber becomes landscape mulch, animal bedding, or biomass fuel. That's the final backstop that lets us say, plainly, that nothing we handle goes to a Southern Arizona landfill.

The power of this process is compounding. A single pallet that's repaired twice and finally remanufactured into a combo might do the work of three or four newly-built pallets over its life — that's three or four trees' worth of milling and shipping avoided. The repair bench

Repair techniques, up close

Repair is where the most pallets get saved, so it earns its own section. The failures are predictable, and each has a standard fix. Answer first: almost every “broken” pallet fails for one small, replaceable reason.

  • Cracked or split deck board.The most common failure. The board is pried out — carefully, so the stringer beneath isn't damaged — and a sound salvaged board is nailed in its place.
  • Broken lead board.The outer boards take the forklift hits. Because they bear entry stress, they're replaced with strong, straight stock rather than marginal salvage.
  • Split stringer.A cracked stringer can sometimes be plated and re-nailed (“companion” or scab repair); if the split is bad, the whole stringer is swapped and the deck re-fastened.
  • Backed-out or missing nails. Re-nailed to spec with a pneumatic nailer so fasteners sit flush — a loose deck is a safety issue, not a cosmetic one.

Repair resets the clockA pallet that's repaired doesn't just survive one more trip — it re-enters the grading line as if new to it, ready for several more cycles. That's why the grade travels with the pallet, not with its age.

Building from parts

Remanufacture & combo builds explained

When a pallet can't be repaired in place, it isn't waste — it's a parts donor. Remanufacture is the craft of building a sound, consistent pallet almost entirely from wood that already existed.

  1. Harvest. Good deck boards and stringers are pulled from retired pallets and sorted by length, thickness and condition into salvage stacks.
  2. Match to a spec. A target footprint and style is chosen — most often 48×40 GMA — so the finished combo is consistent, not a one-off.
  3. Assemble. Stringers are laid, deck boards spaced and nailed to the standard pattern, and the unit is squared up.
  4. Grade. The combo goes through the same inspection as everything else and earns a grade before it leaves the yard.

The result is the most deeply circular product in the yard: a working pallet whose wood may have already served two or three lives before this one. Combos are typically the best value on the lot — see them in recycled pallets.

How many times can a pallet be reused?

A well-built 48×40 GMA block or stringer pallet can typically cycle five to ten times or more before it's beyond economical repair, and each of those cycles can include a stop at the repair bench. Repair effectively resets the clock: replacing a cracked board or stringer sends a pallet back out for several more trips instead of retiring it.

What's the difference between a repaired pallet and a remanufactured (combo) pallet?

A repaired pallet is an original pallet with a few components swapped — a new deck board here, a mended stringer there — keeping its original footprint and grade path. A remanufactured or 'combo' pallet is built from good salvaged parts pulled from several retired pallets, assembled into a sound, spec-consistent unit. Combos are a cost-effective, deeply circular option.

What happens to the wood that can't be repaired?

What tools does pallet repair actually use?

Less than you'd think, and all of it purpose-built. The core kit is a pallet dismantler or pry bar to remove damaged components without splitting good wood, a nail puller, a stack of sorted salvage boards and stringers, and a pneumatic nailer to re-fasten to spec. The skill is in the triage — knowing at a glance which board to pull and which to keep — more than in the machinery.

How do you decide repair vs. remanufacture vs. grind?

It's a cost-and-yield judgment made per pallet at the sort. If a unit needs one or two components, it's a repair. If its frame is compromised but it still holds good parts, those parts feed a combo build. If the wood is split, punky, moldy or contaminated beyond salvage, it goes to the grinder. The rule is simple: send every pallet to the highest-value use it can still serve.

What quality checks does a repaired or combo pallet pass before resale?

Every rebuilt pallet re-enters the same grading line a new arrival would. Sorters confirm the footprint, check that stringers and boards are sound and crack-free, verify nails are set flush with none backed out, and make sure the unit sits square and doesn't rack. Only then does it get a grade and go back to resale stock. A repair that can't pass grading isn't a repair — it goes back down the loop.

Is mulch or biomass from pallets safe and clean?

The grind we produce comes from sorted wood with metal magnetically removed, and we keep contaminated or chemically treated pallets out of the stream at inspection long before they'd reach the grinder. That's what makes the end-uses — landscape mulch, animal bedding and biomass fuel — viable. Clean input is the whole reason the last stage of the loop works.

How long does a pallet spend in the loop?

It varies by demand and condition, but the yard is built for flow, not storage. A sound core can be inspected and back out to resale the same cycle; a repair adds a stop at the bench; a combo build takes a little longer because it's assembled from harvested parts. The grinder is the fast backstop for whatever can't serve as a board or stringer.
