Every pallet has a carbon story, and most of it is written before the pallet ever reaches your dock. At EcoPallet Tucson we get asked a version of the same question every week: is it really better for the climate to buy a reused pallet than a shiny new one? The short answer is yes, and the interesting part is exactly how much better, and why. Let us walk through the actual math instead of the marketing.
Where a new pallet's carbon actually comes from
A standard 48x40 GMA pallet uses roughly 35 to 40 pounds of softwood lumber. The emissions attached to that pallet break down into a few buckets. First is the forestry and sawmill stage: felling, transport to the mill, kiln drying, and cutting. Second is fabrication: cutting deck boards and stringers to size, nailing, and often heat treatment to meet ISPM-15 for export. Third is inbound freight from the manufacturer to you.
Published lifecycle assessments put the cradle-to-gate footprint of a newly manufactured wooden pallet somewhere between 4 and 7 kilograms of CO2-equivalent, depending on species, drying method, and how the sawmill is powered. Call it 5.5 kg CO2e for a representative new GMA pallet. That number does not yet include the day it eventually gets landfilled, where anaerobic decay can release methane, a gas roughly 28 times more potent than CO2 over a century.
What a reused pallet actually costs the atmosphere
When we take in a pallet through our buy-pallets program, sort it against our grading standards, replace a board or two, and send it back out as a recycled pallet, the only new emissions are the repair lumber, a handful of nails, the electricity for our tools, and the local haul. In Southern Arizona our hauls are short and our sorting is largely manual, so the marginal footprint of remanufacturing a pallet lands closer to 0.6 to 1.2 kg CO2e. That is roughly one-fifth to one-eighth of building new.

The gap in that final row is the heart of the matter. A reused pallet saves on the order of 5.5 kg CO2e per cycle compared with commissioning a new one. Now multiply. A mid-sized Tucson distributor moving 400 pallets a month who switches to reused stock avoids about 2,200 kg CO2e monthly, roughly 26 metric tons a year. That is comparable to taking about five gasoline cars off the road for a year.
Reuse beats even recycling into mulch
People sometimes assume grinding a broken pallet into mulch is the greenest ending. It is a fine ending, and we do it in our recycling operation, but it should be the last resort, not the first. Grinding destroys the embodied energy in a still-usable board. The waste hierarchy is clear: repair and reuse first, repurpose into upcycled goods second, and only then grind for mulch or fuel. How many turns does a pallet get?
The carbon advantage compounds with each reuse. A well-built pallet that we repair and redeploy can realistically complete eight to twelve trips before its stringers give out. If you amortize a new pallet's 6.5 kg over ten turns, the per-trip footprint of the original manufacturing shrinks. But every one of those turns still avoids a fresh 6.5 kg pallet somewhere else in the supply chain, which is why the aggregate savings across a whole yard are so large.
A quick way to estimate your own savings
- Count the pallets you buy new each month.
- Estimate what share could be replaced with reused stock. For most warehouses this is 60 to 90 percent.
- Multiply the replaceable count by 5.5 kg CO2e.
- Divide by 1,000 to get metric tons, then multiply by twelve for an annual figure.
The greenest pallet is almost always the one that already exists. Manufacturing is where the carbon lives, so keeping wood in service is the single highest-leverage move most warehouses can make.
What this means for a Tucson operation
Southern Arizona has a genuine advantage here. Freight distances between local shippers, our yard at 7225 S Kolb Rd, and re-users are short, which keeps the transport slice of the pie small. If you need custom dimensions, a new custom pallet built regionally still beats one trucked in from out of state, and when that custom unit wears out it re-enters the same loop. Pair reused stock with the right accessories like pallet collars and top caps and you extend service life even further, pushing the per-trip carbon down again.
None of this requires a sustainability department or a consultant. It requires a decision about where your pallets come from and where they go when you are done with them. The numbers reward reuse consistently, and in a desert supply chain the logistics reward it too.
